abstract |
The present invention relates to a foamed low density gypsum core comprising a foamed low density cured gypsum core, an upper unfoamed (or low foamed) high density bond layer and a lower unfoamed (or low foamed) high density bond layer, An upper cover sheet bonded to the hardened gypsum core and a lower cover sheet bonded to the foamed low density cured gypsum core by the lower unfoamed (or low foamed) high density bond layer. The foamed gypsum core and the unfoamed (or low foamed) bonding layer are made from a gypsum slurry comprising stucco, pregelatinized starch, and preferably a naphthalenesulfonate dispersant and sodium trimetaphosphate. The foamed gypsum core has a density of less than about 30 pcf using soap bubbles in the gypsum-containing slurry. The gypsum board is high in strength and light in weight. A method of manufacturing the gypsum board is also provided. |
